Summary, etc. The rapid progression of wearable electronics has given a significant notion to conductive polymer-decorated textile materials. However, the textile surfaces are inert, and various conductive polymers and robust surface modification techniques are employed to induce conductivity in those materials. Although conductive polymers exhibit exciting performances, their synthesis process is often complicated, compromises with costly raw materials and brittleness, and adversely affects clothing comfort. Among these interactive polymers, Polyaniline is well known for its inherent electrical conductivity, stability, distinctive doping/de-doping characteristics, compatibility with other biopolymers, low-cost raw materials, and relative environmental stability. However, processability and lower conductivity activity sometimes hinder its vast application. Coupling with other functional conductive substances can be a promising solution to enhance its performance and improve conductivity. Hence, this research investigates the electro-thermal performance of the polyaniline: Poly (3,4-ethylene-dioxythiophene) polystyrene sulfonate (PEDOT: PSS) incorporated hybrid cotton fabric. PEDOT: PSS is selected due to its excellent conductivity and compatibility with Polyaniline. Conductive hybrid cotton fabric is prepared following in-situ chemical oxidative polymerization (Monomer: Oxidant: Dopant = 0.1~0.5: 0.13~0.63: 0.2~1 M) and subsequent integration of PEDOT: PSS using layer-by-layer assembly (5~15 cycles). The morphological characterization was assessed using FESEM, FTIR, UV-vis spectroscopy, EDX, and XRD, which revealed the successful synthesis of Polyaniline and incorporation with PEDOT: PSS and cotton fabric. TGA is also performed for thermal stability assessment, which showed that all the different forms of developed materials have no significant changes till 200 °C. The electrical behaviour of the samples is assessed using a digital multimeter. Influencing parameters for polyaniline synthesis, like monomer, oxidant, and dopant concentration, were optimized, employing the Box-Behnken design. The optimal condition for minimum resistivity of 2.6 kΩ/cm2 was achieved with monomer 0.3M, oxidant 0.38M, and dopant 0.6M concentrations. Acceptable linearity (R2> 0.9899) was attained under the optimal condition. Subsequently, the polyaniline-PEDOT: PSS hybrid fabric displayed an astonishing result of 0.61 Ω/cm2, revealing that the coupling with PEDOT: PSS can successfully enhance the conductive nature of the cotton fabric. Additionally, the hybrid fabric displayed significant performance in joule heating applications. In addition, using a thermal imaging camera reveals that after 15–20 seconds, the temperature increased to 65 °C when supplied with a voltage of 5V. The temperature that the component can endure rises to 98.5 degrees Celsius in only 30 seconds when the voltage is increased to 10 volts. It reached the steady-state temperature, maintained for 3600 seconds. It is anticipated that the PANI-PEDOT: PSS polymer-based cotton fabric interface is an alternative solution regarding flexibility, lightweight, performance, and sustainability. The developed Polyaniline-PEDOT: PSS fabric can be used as a heating interface for human thermotherapy applications, tunable heating pads for car seats, and other therapeutic applications. This innovative approach presents a futuristic solution through substantially reducing metallic components, accompanied by heightened comfort and a significant decrease in weight, tailored explicitly for targeted applications.
